Is the attached diagram similar to yours, specifically R5 and R6?

Are they (or their equivalents) within tolerance?

If you replace them with 4.7k, is the popping reduced (original optocoupler in the board with all terminals soldered in, normally)?

Yes it's similar, i have tried with 4.7k but the pop is the same

I don't know. I can't see anything common to two channels but not the other two.

The pop being eliminated with the original opto pins 1 and 2 bridged but not with the other opto is odd.

One last thing to try. If this gets us nowhere, I'd suggest leaving it as is or getting suggestions from others.

Pull the opto with the 4.7k resistors. Pop or no pop?
