Is there a good resource for functional TL theory? A book on functional design principles perhaps?
A good grounding can be had by reading everything on Martin King's site and to scare up a copy of Augspurger's AES paper/aXp article.

How did you do the grilles? They look very good!
It's speaker cloth stretched over some 1/4" bb plywood frames. I used spray glue for sticking them down and then brushed on silicone after trimming to keep the edges of the fabric from fraying. The back side of them looks far rougher than the front. They are held on with magnets sunk into the baffle.

he's likely just repeating something he read on the inter-webs
FWIW, embroidery hoops makes making round grills a fairly trivial procedure for the time and/or woodworking challenged.
