Zman, yes, I take ply with 5-6 mm for the new baffle, and in this baffle I can flush mount the 10F without issues.

If I am not wrong, the B80 bezel is only 3.3mm thick. Did you make your rebate for the B80 bezel deeper?
If you are using 6mm ply to make the small baffle, then possibly you will have a 2.5-3mm of the small baffle sticking out over the main baffle (assuming that your existing rebate is 3-3.5 mm deep)?

Zman, the new baffle will come on top, not into the cut out of the B80. It will cover the whole old cut out and will have a bigger diameter, approx 20 mm plus. So I can flush mount the 10F into this new baffle. That's why it will come to the 5 mm offset. I will mount the 10F with M3x6 mm screws instead of wood screws. That's the plan🙂
In the UK, Willys HiFi have a good selection of air cored inductors and will wind downwards for you.Thanks both! I am in the UK so no access to that specific jantzen inductor from PE.
I am ordering parts from a Visaton reseller so 3.3mH/1.0r is the biggest air core they have.
I could get a bigger iron core one and unwind it but I don't have confidence/equipment for getting the target value right.
So I think I will stick with 3.3mH. Thanks again!

Here's another pair of the monitors built. Went for B80 because of local availability and aesthetics. It matches the woofer as if it's a smaller Dayton RS series driver.
Really enjoying the sound these produce for any genre of music. Superb instrument separation and really tight bass. I have to put them right near the walls and it gives a very welcome bass boost, so they reach 40hz without eq.

It’s not a good tweeter to cross at 1kHz. Too much distortion. You will need to redo the Xao for 2kHz to 3.5kHz. Looks like amplitude is way too low but that’s not right. Less padding so use 2.2ohm series over 6.8ohms to ground on tweeter. Cap maybe 10uF. Could on woofer change to 1mH.

I don’t know exactly as I was not the cabinet maker. That sounds about right though. 18mm BB generally comes in 5ft x 5ft sheets though I think.

I've just put together a cutting layout. Looks to use 1.5 sheets of 8x4 (2440x1220) Ply. I have given a generous kerf of 10mm
Measurements are converted to closest mm. Use at your own discretion...

@nikpolini, Have a look at post #3208. Member as8812 has a CAD layout that uses a 4' x 8' sheet per speaker. Might save some money.
