Gonna try the expanding foam in a balloon (actually one inside another for extra toughness) and then shape the foam. The foam should be fairly easy to turn and shape and I hope will take the fibreglass for 2 shells without dying.

Perhaps you could use the papier mache alone? My parents had a papier mache, laquered tray which was very lightweight but rigid. About 5mm thick.
And I believe the Victorians used to make furniture out of the stuff. Might be easier to handle (if more time consuming) than the fibreglass route.

will the paper masche be 'dead' enough?

I've done something similar once for the enclosure for mine tb 871s. They're not quite finished yet, but sounds pretty nice for their size. I used some lamp things (dont know the english word for these, but the picture explains it). The inside is covered with the thick and dead dampening material used to dampen cars, bitumen/asphalt mats (http://www.noisetek.fi/barriers.htm). You can seem them through the clear palstic enclosure. The lamp enclosure is 1.65 litres without the dampening material.
Maybe you can try to use those giant plastic easter eggs (couple of dollars propably) and cover the insides with bitumen?
