Tried it on my subwoofer project ... Using automotive body filler to create a large flare of 40mm radius on a 4.2 inch / 110mm port ... But it seems abit like a disaster as the outmost port flare didn't shape nicely ... It just refuse to build up enough body for the outmost part as shown .. please help

No disaster, you have a decent start on your round-over.
File, fill, sand, repeat until it fits the profile you desire, (like suggested in posts #4,6,9,11 and 14)...
