Does anyone know any Class D amp schematic that will output 2 x 40 watts @ 4 ohms? Because I mostly find 8 ohm designs on the internet.

There's a lot of chips that do 2W @ 4 ohm from a 5V supply. Both mono and stereo, so you just need to make 20 or 40 of those.
Sorry. Don't think there's any chip with 20 or 40 output channels on the market.
