I have a little 15 watt/channel .05% thd class D amp, and a 100w/channel .005% class D amp.
Any problems using the small amp as a preamp with a downstream class D amp ? Other than gain issues.

Why try to do this, do you need a volume control that the big amp lacks.
Volume control no problem, gain is.
I have several MP3 players that need a preamp, not very loud at all.
I got 2 of these TPA3110 boards to experiment with and started wandering if they would save some time. I'm very busy with some home chores for a few weeks, got some time to type this. Another reason, it works with a single DC VCC. I was hoping to save the trouble of wiring it up and waste the time I have.
In a month or so I should have time to wire an LME49860 or NE5532 with jumper selectable gain and a volume pot. I'm out of stuff to make that dual supply.
I caught a glimpse of some sort of distortion that can happen with a cascaded class D amp but do not know if it's even audible. Looks like no one has been trying this.
These little amps sound great but I recommend a fan or heat sink, above 10 watts. They are about $2 delivered.
They do not push bass well into 8 ohm or less speaker loads, but probably the best sounding low power portable I've heard. Tested them on some Pro LX550 Linaeum speakers. Very low distortion but don't push much below 200-300 hz.
I'll just drop the idea, it will need some attenuator circuit to use as a preamp, too much gain. But it's interesting to see if switching noise might do some strange things with two Class D amps in series. I'm about to drop over face onto the keyboard so time for rest.
