have you considered a wider (horizontal) pattern for the waveguide, like 120 degree?

great idea to go for a DiY 705p. apart from too low DI below 2k, this should be good enough for many. would also be interesting if active cardioid could be squeezed into the package.

Wouldn’t take me long to narrow down on a wider pattern. Aiming for 5 watt ish for 96dB 60-20k.

Two passive radiators, SB or Peerless 830878. Looking for the best C/Q values. There are some inexpensive woofers that fit that bill too that could be modified to be PRs. Or cone debonded and moved to a new machined spider in the cabinet side walls.

High pass and 1 eq should allow 60Hz f3 with ample excursion to spare?

When I was looking for 5" woofers I've settled on the Sica Z002655. Larger coil, Bl, Xmax spec seems more elaborate than usual. The surround is accordion style, it continues as a flat rubber ring over the frame as if it could serve as gasket for this type of mounting, but I don't have much experience with building stuff. It's not on their web site, would be nice if it's still in production.

Hi limacon, looks good. Btw, anyone has good explanation why there is small undulations on the response increasing further off-axis? panel radiating sound making interference appear? period seems very short though, or random, so perhaps multiple things, like something in measurement jig turning with the speaker. or what?

Further refinements yeild positive results. Altering the chamfer angle/size using a custom box shape in ATH4 have yielded the following. A full radius/ellipcal shape might well be better but I like the chamfer approach to the cabinet.

Thankfully I can drop the baffle back on the machine and recut where needed.
 
I ended up with 15mm rounded edges and minor changes to the ath4 parameters.

Reminds me of my cinema speakers, just in small:

A rounded Edge is still helpful.

But - how do you like the sound with such a steep rising directivity at around 2kHz? I once built a PA 3-way with 6" in the midrange and small horn for the tweeter. While the sound was very good (lot's of resolution for a time where 12" midrange was standard) I could not stand the directivity - very wide in the midrange but narrow for higher frequencies, didn't sound balanced or even in the room. That's probably a more extreme example as your build but it seems to have a similar tendency.

Update.
Cabinets recut with 15mm radus edges.
Measurements of each driver at 0, 7.5, 15, 22.5 ,30, 37.5 ,45, 60, 75, 90.
I've been listening today with parts I had in the drawer.
Some extra work do be done inside the cabinet to damp.
