A short run with a 2R load would be a better simulation of a 4R speaker load. Your speaker impedance will likely dip to that at some frequencies causing the overload.

Try replacing the 47R resistors with 56R or 68R.

So I replaced the resistors with 56R and I can go up to ~2.12Vdc before the protection triggers. I will test it this way and report back. Also the chassis is now connected to earth but PSUs are still floating for now.

I've finally managed to make some time to assemble an amplifier to properly test some of the latest board designs. This one's almost ready for anodizing and laser work. It's going to be full but it still seems easy to service so far.
