You should try Gatorboard instead of FoamCore -- far more rigid exterior, cut with a high TPI saw blade. I think it is some kind of ceramic exterior. Still lightweight, cheap, quick prototyping. I used to build temporary project boxes with it.
We have discussed this topic early on in Foam Core thread. Nice stuff but far from cheap: $20 for a single 32 x 40 in board - even more expensive than birch plywood! Also, needs a saw and cannot be cut with a razor on your kitchen table. $20 was the total budget for the foam core FH3-inspired speaker including driver.

Thanks for the kind words - all I did was add the curved wings and make it a bit smaller. The elegance of the design was already there from original.
With the foam core, you can curve anything you like
I have actually thought about this and in order to preserve the cross sectional areas, the divider, back and front wall will have to curve together - the thing will look like a sculpture - I would say it reminds me of a spinnaker sail on a boat. This will cause the driver to aim up too much so maybe curve it back at the top to keep same angle of driver vs room floor. What is interesting about how light this speaker is that it allowed me to flip it upside down, face the horn to the front, place on a tall stool and it actually sounds pretty good - with the horn output now directly facing the listener rather than reflected off the back wall. Then I decided to build new boxes from scratch. What you see is the result. Totally unscientific approach but I care not since the final result is very much to my aural liking...

I bought 5 unfinished cabinets together with 5 FF85k's from a member who had planned a 5.1 system about a year or two ago. The FF85k's spent about a year in school office breaking every weekday and I guess they had 300 - 600 hours under their belt before being mounted on the uFonkens.
As they arrived to me pre-constructed I decided to stuff instead of line...quite difficult getting hands inside of the driver cutout. I used a .25" radius to round the baffle edges and filled/sanded the cabs to prep for veneer. The bubinga burl paper-backed ended up very easy to cut and wrap around the baffle radius...far easier than other veneers I've used.
These little gems do have some low end considering their tiny size but could definitely use help below 250ish hz for real "full range" listening. The mids image great but to my ears the high end is a bit hot with digital material or ss amps.
I plan to use the newer Fostex FF85wk (grayish/bluish drivers) on the next two but I may need to consider altering the vent.

Usually takes bat ears to notice the rise above 15k on the FF85k, a little off axis helps. The FF85wk gives up a bit on the top (25k vrs 32 k) for a smoother top end, and is an overall better performer. The vent mod is fairly easy to retrofit, and tunes the box a bit lower.

They have very nice sound - very deep bass,
excelent middle and sweet trebble.
I am running it with series notch filter.
They don´t need tweeter.
The boxes are made from pine wood.

Compared them to the jerrico back loaded speakers I built for my best friend.Have no measuring equipment so can only say how they sounded to me.The jerrico sounds like it plays a little lower than the "Kiro", but when you start pushing them they start "farting", where the "Kiro" just keeps on jamming till you reach the limits of the fe206.I was going to build these for my friend but am glad I kept them.Much better sound stage than the jerrico's
