Ill try to answer your Q 1 at a time.
How to mount. You can 'glue' the xover parts to a piece of mdf/ply/whatever with silicon, epoxy, etc. You can then either glue or screw this into the cabinet. Where ? Well that depends on the speaker your building. Most mass produced stuff has the xover mounted directly behind the bass driver. Makes it easier to install/remove. What kind of wire ? Whatever you have or can get. If their cheap speakers anything will do really. If their ultra exotic, you might want to use something a bit better. Hope this helps........ |

Where you mount the XO has a lot to do with how you have built the cabinet and what access you have. It's probably a good idea to keep the coils away from the larger magnets although I'm not sure why.
The size of the wire? 16 ga lamp cord will be fine. |

Inductors (coils of wire) do their thing because current flow causes a magnetic field. The shape of the inductor and this magnetic field interact to give the desired result.
I think if the magnetic field is changed (too close to a speaker magnet), it may give undesired results.

I have been wondering about this for ages.
Now would i mount them up top in a bookshelf loudspeaker by the tweeter to minimise disturbance? What kind of foam and how much do you put in if the design calls for it? thx for the response |

I don't think it's going to matter that much were you put the xovers.
If you wanted to be pure/obsesive, you wouldn't even have them in the cabinet at all. as for cat5, I'd just use std everyday 'twinflex'. Also known as 'figure 8'. |

Pillow stuffing will do.
If you want the best, 100% wool. Try your local fabric/sewing/quilting/hardware shop. They should have various types of 'wadding'. Normally some sort of acrylic fibre. Only need a small amount. It's there to absorb any 'back wave' from interfering with the drivers. |
