What's the chance of making a decent cut with a metal handsaw? Is it possible to make a 50cm long cut in 4mm thick aluminium with let's say an accuracy of 0.5-1mm?

It is possible, but I would rather use a hand hold, circular saw (with any blade). Such saw can be bought relatively cheaply and when material is position on wooden plate and and additional bar is used as a guide, the quality of the cut can be compared to the one done with a table saw.

But it is possible, right? I've got time and I never used any power tools (except a Dremel, but I guess that can be hardly called a power tool), so maybe it would be better if I used a handsaw. Well, knowing that it's possible certainly makes my day good, I have been wanting to finish the case for my JLH for 3 months now. Well, that and the fact that my $326 brand new 4th gen 40 gb iPod & $18 iPod remote were shipped to me today
(yes, eBay rocks ).

You can always take the blade out of the frame and do it truly "by hand"

re power tools on the cheap.
ok i got em and there mint still look new with manual and original boxs came to a grand total of $120.
