What's the chance of making a decent cut with a metal handsaw? Is it possible to make a 50cm long cut in 4mm thick aluminium with let's say an accuracy of 0.5-1mm?

It is possible, but I would rather use a hand hold, circular saw (with any blade). Such saw can be bought relatively cheaply and when material is position on wooden plate and and additional bar is used as a guide, the quality of the cut can be compared to the one done with a table saw.

But it is possible, right? I've got time and I never used any power tools (except a Dremel, but I guess that can be hardly called a power tool), so maybe it would be better if I used a handsaw. Well, knowing that it's possible certainly makes my day good, I have been wanting to finish the case for my JLH for 3 months now. Well, that and the fact that my $326 brand new 4th gen 40 gb iPod & $18 iPod remote were shipped to me today (yes, eBay rocks ).

Yes, it is definately possible, but it might take you a while . I have one question though, what kind of hack saw are you planning on using? Most of the ones I have seen/used have a frame that won't allow you to cut more than maybe 10cm.

You can always take the blade out of the frame and do it truly "by hand"

Dear lord...that would take ages

I'd just have a local metal shop cut it for you. The place near me doesn't even charge extra for cutting.

I think I'm going to check out the saw section in the store tomorrow. It's not your usual DIY store, they have pretty nice stuff. I thought about the frame too, but sure there must be saws that don't have them, right?

The problem is that I only know of one metal shop around here and I believe they only have a guilotine. Guilotines give a very bad finish, right? Or are they in fact acurate enough?

re power tools on the cheap.

ok i got em and there mint still look new with manual and original boxs

came to a grand total of $120.
