I'll check at construction warehouses next time i'm out and about. I did find some KAPA-brand board online but they were a bit pricey. I'll make some bend tests with the ply. Making a jig will be essential i think.

The original Cornu used a middle divider panel that served as the jig to hold the segments or bent plywood in place. Making a narrow slot in the middle divider is a tricky and difficult process IMO. The beauty of the foam core approach is that the foam is easily bent in the direction you need and is very stiff along the axial direction (front-back) so that when the two exterior panels are glued on it is very strong and rigid. You can always use foam inside for ease of construction and wood on the front and back like Cal did. The foam core way it a one day project, the wood jig way is a 2 week project. It depends on your patience and level of ambition. I don't think the all wood one will sound better. One could put thin flexible veneer on the foam core walls near the mouth of the horn where it is visible.

In any case, I think one should make an easy one night project in foam core first. See if you like the sound, then make it all wood if you like it.

I happened to see a Dollar store as I was on travel and stopped by to see if they had my favorite item. Sure enough 5 boxes, each with 25 boards at $1 ea. Too bad I could not take it with me as I am flying back. This particular lot was in very good condition - perfectly flat, no wrinkles, no dings. Oh well... :)

After some more reading and searching(cheap boards CAN be had in Sweden). i'm going the foam board route for sure. I think i understand the technique to it, but will practise first. Plenty of hot glue on hand. I'll use ply for front and back i think(since it's free).

Here are some mfgr's TS params for the Seas P17REX(X - hint hint) :)

EDIT: I should add that the boys from the island are at the heart of the problem, not to mention Bob of CSS. They just don't care how addicted you are, they just smile and say 'it's ok Cal'

Don't forget trash can scooping - related to Dumpster Diving. In fact, I just pulled a perfectly usable 85 watt switch mode power supply from someone's Mac that they tossed because it had a broken output cord. This will power one of my TPA3116 class D amps. :)

Life? Ya, dollar stores and thrift stores. For some reason, I'm perfectly happy with that.

As I walked through the dollar store I noticed that one could make entire speakers with nothing but dollar store parts.

1. Foam core
2. Utility knives
3. Super glue cement (not cyano) more like clear Duco cement
4. Microfiber cloths for stuffing
5. Computer speaker with 3.5mm input jack
6. Ruler
7. PVA glue
8. Pliers
9. Picture hangers
10. Wire
11. Electrical tape

We should have a dollar store challenge where you have to design and build a speaker with nothing but stuff from the store. The driver is a challenge - maybe allow dumpster diving within 1 mile radius from said dollar store.

Here the best finds are usually to be had in the "trash rooms", i got a nice pair of Sony SS-B1's, the Sony logo initially put me off, but i felt their weight and was surprised. Checked the back and saw screw terminals, finally removed the grille and saw the tell-tale signs of Seas and Vifa, no hesitation then, snagged 'em right quick. Lived with those speakers for some time before getting my Dali's.

The nicer the neighbourhood the nicer the stuff and less competiton for grabs.

The latest and greatest method I found was to spot adhere with the hot glue and then caulk once the board are set. Remember to caulk as you go as you won't be able to at the end.

Yes, this method works so well. Started my second speaker this evening, but was interrupted by a friend who needed help with his computer. So, it'll have to be finished another day.
